In a recent interview with Radio Nasha, Vicky Kaushal revealed that Chhaava was one of the most physically demanding roles of his career. The actor underwent a rigorous seven-month training regime to gain 25 kg of muscle, along with mastering horse riding, sword fighting, and combat skills. Director Laxman Utekar ensured authenticity by avoiding VFX for action sequences and assembling a massive cast, including 2,000 junior artists and 500 stunt performers.

Vicky Kaushal portrays Chhatrapati Sambhaji Maharaj, while Rashmika Mandanna plays Maharani Yesubai, and Akshaye Khanna takes on the role of Aurangzeb.
